Overview
A custom molybdenum wafer stencil is a photochemically machined aperture mask used for wafer bumping, solder paste printing and fine-pitch deposition, where dimensional stability matters more than raw hardness. A photoresist mask is exposed from high-resolution film, developed, and the unprotected molybdenum is dissolved so openings, bridges and alignment fiducials are formed in one pass with straight, burr-free walls. Pure molybdenum (Mo ≥ 99.95%) and molybdenum-copper are the standard substrates, run at 0.05–0.3 mm, with openings down to 0.03 mm, bridge widths to 0.05 mm and area ratios above 0.66.
For semiconductor and packaging buyers, a custom molybdenum wafer stencil removes three constraints: stainless stencils drift with temperature during long print runs, laser-cut apertures carry a recast rim that hurts paste release, and electroformed masks are slow and costly to revise. Molybdenum's low thermal expansion keeps the aperture array registered to the wafer from the first print to the last, and the same artwork can mix aperture sizes, fiducials and half-etched steps in one foil. A revision is a new film rather than a new tool, which keeps pilot lots affordable.

Manufacturing Process / Workflow (8 Steps)
- Artwork & Paste-Release Review — Convert the aperture map to vector artwork and check opening size, bridge width and area ratio against foil thickness.
- Material Selection — Match pure Mo or Mo-Cu temper and flatness to the required stiffness and thermal stability.
- Cleaning & Lamination — Degrease the foil and laminate thin dry-film resist on both faces without distorting fine openings.
- UV Exposure — Expose through high-resolution film with fiducials registered to the sheet edge for panel-level accuracy.
- Development — Wash out unexposed resist to open the apertures, then inspect under magnification for scumming or broken bridges.
- Etching — Spray a molybdenum-compatible etchant with tight time control to hold vertical walls and clean breakthrough.
- Stripping & Finishing — Remove resist, neutralize, then polish or electropolish and plasma-clean for reliable paste release.
- Inspection & Packaging — Measure opening size, position and wall finish against the approved sample, then vacuum-pack in a clean carrier.
Core Advantages
- Ultra-fine openings: 0.03 mm apertures on 0.05 mm bridges hold area ratio above 0.66 for consistent paste release.
- No hard tooling: A new aperture map is a new film, keeping pilot lots and frequent design revisions economical.
- Low thermal expansion: Molybdenum keeps the array registered to the wafer over long, warm print runs.
- Burr-free vertical walls: Chemical removal leaves no recast rim, so paste releases cleanly and bridging defects drop.
- High stiffness at thin gauge: The foil stays flat and taut on the frame without sagging between prints.
- Dimensional stability: Molybdenum lets the custom molybdenum wafer stencil hold aperture position across temperature swings in the line.
Typical Applications
- Wafer bumping stencils: Fine aperture arrays for solder or copper pillar deposition.
- Solder paste printing: Taut, stable masks for fine-pitch SMT assembly.
- Flip-chip and WLP masks: Registered openings for under-bump metallization and redistribution.
- MEMS and sensor deposition: Shadow masks for thin-film patterns on small dies.
- Evaporation and sputtering masks: Reusable aperture plates for vacuum deposition.
- Alignment and fiducial plates: Combined apertures and datum marks for pick-and-place vision.
Design Notes & Process Considerations
- Area ratio: Keep the aperture area-to-wall ratio above 0.66, or paste will stick in the hole and release unevenly.
- Opening-to-thickness ratio: Hold opening width at least 1 × foil thickness so taper does not pinch the exit.
- Bridge width: Keep the minimum web at 0.05 mm or 1 × thickness, whichever is larger, to avoid broken apertures.
- Fiducial datum: Define fiducial position relative to a datum so the printer vision system can register the foil.
- Wall finish: Call out electropolishing and cleanliness level, since wall roughness directly drives paste release.
- Flatness and handling: Require clean vacuum packaging and flatness per 100 mm, because the foil creases easily and a crease cannot be printed through.
