Overview
A custom copper stiffener is a photochemically machined reinforcement bonded to a local area of a flexible circuit or lead frame to support a gold-finger region, carry a die or flatten a bend zone. The customer drawing is converted to vector artwork, exposed and developed, and the unprotected copper is dissolved so the outline, locating holes and half-etched steps are formed in one pass, burr-free and free of stamping stress. Rolled copper C1100/C1020 oxygen-free grades and alloy C194 are the usual substrates, run at 0.05–1.0 mm, with slot widths down to 0.10 mm and locating holes to 0.15 mm.
For FPC and packaging buyers, a custom copper stiffener removes three headaches: stamped parts need a new die for every part number, machining leaves roll-over and residual stress that make thin copper warp after bonding, and laser cutting changes surface solderability with a heat-affected zone. Photochemical etching locks outline and hole position from a film, so the first article and volume lot match dimensionally, while half-etching builds different thickness zones into one piece instead of stacking shims. A revision is a new film rather than a new tool, which keeps iterative prototyping affordable.

Manufacturing Process / Workflow (8 Steps)
- Artwork & Bonding Review — Convert the stiffener outline to vector artwork and check slot width, hole position and half-etch depth against thickness.
- Material Selection — Match C1100/C1020 or C194 temper and surface to the required stiffness, solderability and thermal expansion.
- Cleaning & Lamination — Degrease the sheet and laminate dry-film resist on both faces so no bubbles sit under fine slots.
- UV Exposure — Expose through high-resolution film registered to the sheet edge for panel-level hole accuracy.
- Development — Wash out unexposed resist to open the cut and half-etch areas, then inspect for under-developed slots.
- Etching & Half-Etching — Control etch time per zone to produce full-cut outlines and locally thinned steps in one sheet.
- Stripping & Finishing — Remove resist, neutralize, then plate Ni/Au, apply anti-oxidation coating or add PSA backing.
- Inspection & Packaging — Measure outline, hole position and step thickness against the approved sample, then pack on interleaf film.
Core Advantages
- Burr-free and stress-free: Chemical removal leaves no roll-over or residual stress, so parts stay flat and do not scuff the FPC coverlay.
- No hard tooling: A new part number is a new film, keeping short runs and frequent revisions economical.
- Precise locating holes: Hole position holds to ±0.01 mm, so the part registers to the bonding fixture in one step.
- Half-etched steps: Different thickness zones are built into one piece, removing stacked shims and extra alignment.
- Full-sheet consistency: All stiffeners on a panel etch at one rate, so thickness and outline match across a batch.
- Conductive and thermal: Copper lets the custom copper stiffener reinforce, spread heat and provide grounding in high-power modules.
Typical Applications
- FPC gold-finger backing: Rigid support behind the connector end so contacts do not flex during mating.
- Die carrier and heat spreader: Local thickening that carries a chip and opens a thermal path.
- Lead-frame locating plates: Precise-hole reinforcements that register to stamping or bonding fixtures.
- Bend-zone flatteners: Pieces that hold a flexible circuit bend radius and control spring-back.
- Shield-can support frames: Half-etched rims that also serve as grounding and shield bonding.
- Sensor substrate stiffeners: Local backing that keeps assembly stress away from sensitive elements.
Design Notes & Process Considerations
- Slot-to-thickness ratio: Keep the narrowest slot at 1.2 × material thickness, or taper will pinch the base before breakthrough.
- Half-etch callout: State the target residual thickness and tolerance, and declare whether a region is full-cut or half-etched.
- Hole datum: Define hole position relative to a datum so the bonding fixture can be designed to match.
- Plating and solderability: Name the Ni/Au system and thickness, and confirm downstream soldering or wire bonding is unaffected.
- PSA and liner: Specify adhesive grade, liner and service temperature if the part ships with backing, and peel-test first.
- Flatness and burr: Call out flatness per 100 mm and require burr-free edges, since the part is pressed onto a coverlay that a burr could puncture.
