Custom reel to reel etching stencil mask is a continuous roll-form precision metal mask manufactured by reel-to-reel photochemical etching. Custom reel to reel etching stencil mask breaks the limitation of traditional single-piece sheet processing, feeding ultra-thin metal foil continuously through the whole production line. This roll-based manufacturing method patterns micro-apertures, array openings and positioning sprocket holes on metal web without cutting individual sheets in the early stage. Custom reel to reel etching stencil mask is widely adopted for mass production projects that require consistent pattern quality and high throughput. For semiconductor packaging, microLED and OLED thin film deposition, custom reel to reel etching stencil mask delivers repeatable micro features across the entire roll, perfectly matching automated continuous assembly lines. Compared with discrete single etched masks, reel-to-reel processing reduces manual handling damage and greatly improves production efficiency.

Manufacturing Process
- Roll material incoming inspection: Check foil flatness, material grain, thickness uniformity and surface defects of raw metal roll.
- Continuous web degreasing and cleaning: Remove surface oil and particles in continuous cleaning tank to guarantee stable photoresist bonding.
- Reel-to-reel dry film lamination: Uniformly attach photoresist on both sides of moving metal foil inside dust-free cleanroom.
- Continuous UV exposure: Transfer customer CAD mask pattern repeatedly onto photoresist as foil travels through exposure unit.
- In-line pattern development: Rinse away unexposed photoresist to expose metal regions for removal.
- Synchronous double-sided wet etching: Continuous chemical etching to form precise openings and micro geometries on the moving web.
- On-web resist stripping: Remove residual photoresist completely without scratching the delicate thin foil surface.
- Online inspection, slitting and rewinding: Optical dimensional inspection, edge trimming, slitting to target width and rewinding finished roll.
Core Advantages
- High mass-production throughput. Continuous reel feeding eliminates repeated sheet loading and unloading, greatly boosting output and lowering unit cost for large orders.
- Consistent pattern repeatability over full roll. The whole web maintains stable dimensional accuracy; every mask unit on the roll keeps identical micro aperture shape and size.
- Reduce manual handling damage. Ultra-thin metal foil is fragile; reel-to-reel processing keeps material in roll form through all steps and avoids scratches or deformation caused by manual pick-and-place of single sheets.
- Flexible custom pattern design. Aperture size, pitch, array layout and sprocket positioning holes can all be customized according to CAD drawings, supporting unique mask requirements for different thin-film processes.
- Excellent compatibility with downstream continuous automation. Finished roll mask can be directly loaded into roll-to-roll deposition, sputtering and printing equipment, streamlining full production workflow.
- Capable of ultra-thin foil processing. It can handle very thin metal substrates with minimal warpage, which is essential for high-resolution shadow mask and micro printing stencil.
Application Fields
- Semiconductor packaging stencils: Flip chip, CSP and wafer-level packaging printing stencils, used for solder paste dispensing and adhesive coating in continuous packaging lines.
- Display industry shadow masks: MicroLED and OLED thin film deposition shadow masks, defining pixel patterns during evaporation and sputtering processes.
- Continuous micro filtering masks: Roll-type precision filter mesh and particle separation masks for chemical, gas and liquid detection.
- Thin-film coating and sputtering masking components: R2R vacuum deposition masks for conductive layers, insulation coating and optical thin film fabrication.
- Micro array aperture masks: Continuous web micro-aperture arrays for optical sensing, beam shaping and machine vision calibration systems.
Design Notes
- Optimize layout considering web travel direction. Foil tension changes during continuous processing; avoid long narrow features aligned perpendicular to rolling direction to reduce distortion risk.
- Design transport sprocket holes or carrier frame for roll conveying. Positioning holes should be placed in non-functional edge zone to prevent interference with mask active patterns.
- Set proper minimum aperture and aspect ratio according to foil thickness. Too high aspect ratio will cause excessive undercut and reduce yield of tiny openings.
- Clearly define roll specifications including web width, total roll length, core size, slitting tolerance and packaging requirements.
- Reserve safety margin for edge trimming. Add blank border area on both sides of pattern array for trimming and online inspection.
- Clarify surface treatment needs. Blackening or electropolishing can be applied to reduce light reflection or improve surface smoothness for optical and vacuum processes.
