Overview
Thin foil etching on the reel handles metal foil at the very bottom of the practical range — 0.02 mm and below — producing fine holes, slots and traces without the distortion that any mechanical process would introduce. At this gauge the material is closer to film than to sheet, so the entire line must run on gentle, precisely controlled tension; a single tension spike will stretch, crease or tear the web. Photochemical etching sidesteps these forces by dissolving metal chemically, which means the foil enters and leaves the process at its original flatness.
What thin foil etching reel delivers is precision at hair-thin gauges. Holes down to 0.05 mm and webs of the same width are etched cleanly through stainless steel 304/316L and copper C1100/C1020, with edge quality far better than laser or punching can hold on such thin stock. Feature pitch is locked by the artwork, so long strips of delicate parts arrive pre-aligned on the reel. The capability is used where mass must be minimized and accuracy kept high — micro filtration, sensor membranes, encoder gratings, battery collectors and optical apertures.

Manufacturing Process / Workflow (8 Steps)
- Artwork Review — Convert to vector artwork and check hole diameters and web widths against the ultra-thin gauge to avoid undercut and tearing.
- Foil Qualification — Inspect incoming foil for gauge uniformity, surface defects and pinholes, and record lot traceability to the mill certificate.
- Cleaning & Lamination — Degrease and laminate dry film under minimal, even tension so the hair-thin foil does not stretch or crease.
- UV Exposure — Expose through registered films on an indexed web, keeping front-to-back alignment tight on the thin gauge.
- Development — Wash out unexposed resist to open holes and traces, then inspect for residual resist and broken fine webs.
- Etching — Run the foil through matched chemistry at a gentle line speed; undercut control is the key to clean sidewalls at this thickness.
- Stripping & Rinse — Remove resist, neutralize and rinse, then apply plating or passivation immediately to prevent oxidation.
- Recoil & Inspection — Rewind onto the customer spool and run in-line vision over hole size, web width and pitch before final packing.
Core Advantages
- Ultra-thin capability: Foil at 0.02 mm is etched without stretching or tearing, a gauge no mechanical process can handle cleanly.
- Distortion-free precision: Chemical removal applies no cutting force, so holes and webs keep their designed geometry on the thinnest stock.
- Clean fine edges: Etched edges are burr-free and smooth, far better than laser recast or punching burrs on thin foil.
- Locked pitch on the reel: Artwork controls feature spacing, so long delicate strips stay aligned without per-part fixturing.
- No tooling cost: Revisions are film changes, letting ultra-thin designs iterate without stamping or progressive dies.
- Feed-ready reels: Finished foil is wound to your spool spec, ready for lamination, welding or automated assembly — a thin foil etching reel that drops straight into your line.
Typical Applications
- Micro filtration mesh: Ultra-thin stainless foil with uniform fine holes for precision filters and screens.
- Sensor membranes: Thin foil with fine holes and flexures for pressure, flow and acoustic sensors.
- Encoder gratings: Hair-thin foil with dense slits for compact rotary and linear encoders.
- Battery collectors: Thin copper and nickel foil etched with current collectors for high-energy lithium cells.
- Optical apertures: Precision through-holes in thin foil for beam shaping and optical masks.
- Micro contact strips: Fine fingers on beryllium copper foil for high-density micro connectors.
Design Notes & Process Considerations
- Feature versus gauge: Keep holes and webs at or above 1 × foil thickness; below that, undercut and tearing dominate on ultra-thin stock.
- Tension is everything: Specify strip width and flatness so unwind and rewind tension can be held low and constant throughout the run.
- Double-sided alignment: For two-sided features, include fiducials so front and back register within tolerance on the thin gauge.
- Pinhole policy: State whether pinholes are acceptable, since ultra-thin foil can carry voids that affect final integrity.
- Surface and plating: Name the finish and plating system up front; ultra-thin foil oxidizes quickly, so plating must follow stripping closely.
- Spool and interleave: Specify core ID, winding direction and interleave so the delicate foil is protected in transit and during feeding.
