Overview
An etched copper filter mesh is a flat, burr-free screening sheet with precisely sized apertures for fluid, gas and EMI duties, produced by photochemical machining rather than weaving wire or punching sheet. A photoresist mask is exposed with the hole array, developed, and the unprotected copper is dissolved in a controlled cupric chloride or ferric chloride spray, so hole diameter, pitch and open area are set by the artwork and etch time instead of tool pressure. Typical stock is C1100 tough-pitch copper, oxygen-free C1020, phosphor bronze and copper-nickel between 0.05 mm and 0.40 mm, chosen for conductivity, thermal transfer, easy bonding and clean edges that do not shed wires into the media.
For filtration and shielding buyers, an etched copper filter mesh solves three recurring problems: woven screens shift aperture under pressure and shed loose strands, punched holes carry rolled burrs that trap particles and raise flow resistance, and copper oxidizes so any heat tint or residue spoils later soldering or plating. Chemical machining forms every aperture on a sheet at the same rate, holding hole size and open area consistent from the first sample through volume production, while leaving the mesh flat and stress-free for bonding into a frame, housing or layered filter pack.

Manufacturing Process / Workflow (8 Steps)
- Artwork & Nesting — Convert the hole array to vector art, check aperture-to-thickness and open-area ratios, and lay out panels with shared registration marks.
- Material Certification & Prep — Verify copper grade, mill certificate and thickness, inspect flatness and surface, then shear to exposure size.
- Cleaning & Lamination — Degrease and laminate dry-film resist on both faces under matched heat and pressure without trapped bubbles.
- UV Exposure — Expose the perforation artwork through high-resolution film, registered to the sheet edge for panel-level hole consistency.
- Development — Wash out unexposed resist to open the hole areas and inspect for residue that would block etching.
- Controlled Etching — Spray copper-matched chemistry, tuning time, temperature and conveyor speed to hold sidewalls and avoid strand thinning.
- Stripping & Anti-Tarnish — Strip resist, neutralize, then apply anti-tarnish passivation or tin/nickel plating and, if needed, a stress-relief anneal.
- Inspection & Packaging — Measure aperture, pitch and open area on a vision system, verify flatness, then bond to a frame or pack on liner.
Core Advantages
- Burr-free apertures: Chemical removal leaves no rolled edge or loose wire, so particles do not shed into the fluid or gas stream.
- No die cost: Each hole pattern is a new film, keeping prototype filters and frequent rating changes economical without a stamping tool.
- Stable open area: Hole size and pitch hold ±0.01 mm and ±2% open area, so flow resistance and capture rating stay consistent part to part.
- Stress-free flatness: With no shear or heat input, the sheet stays flat, so bonding into frames or layered packs will not warp the mesh.
- Conductive and bondable: Copper carries heat and current and accepts tin or nickel plating, suiting EMI screens and soldered assemblies.
- Repeatable custom arrays: An etched copper filter mesh can combine graded apertures, solid rims and mounting holes on one sheet, reproduced from first article to volume.
Typical Applications
- Fuel & hydraulic filtration: Inline and bypass filter discs that need uniform apertures and low, stable pressure drop.
- EMI shielding vents: Conductive panels that balance airflow, shielding effectiveness and optical transparency in enclosures.
- Gas & liquid screening: Process filters for analytical instruments, dosing and fluid handling equipment.
- Fuel-cell gas diffusion: Conductive flow and support meshes where uniform openings keep reactant distribution even.
- Acoustic dust guards: Microphone and sensor guards that balance sound transmission with dust and splash blocking.
- Chemical sieving: Corrosion-tolerant screens for classification and support in mild chemical media.
Design Notes & Process Considerations
- Aperture-to-thickness ratio: Keep hole diameter at or above roughly the sheet thickness; very small holes in thick stock distort from undercut.
- Open-area callout: State hole diameter, pitch, array type and open-area percentage, since these set pressure drop and capture rating.
- Grade selection: Choose C1100 or C1020 for conductivity and bonding, phosphor bronze for spring temper, or copper-nickel for corrosion resistance.
- Plating and anti-tarnish: Define passivation or tin/nickel plating, since bare copper oxidizes and plating slightly reduces the effective aperture.
- Tie bars and borders: Leave adequate solid rims and tie bars, and specify final singulation so thin strands survive stripping and cleaning.
- Cleanliness and handling: With an etched copper filter mesh, specify liner or frame packaging, fingerprint control and residual-ion limits for clean filtration.
