Overview
An electroformed mesh chemical etching process refines precision nickel screens by combining electroformed foil with photochemical machining, so apertures are opened with a controlled wall taper rather than a straight or ragged cut. Electrodeposited nickel and nickel-iron foils 0.02–0.20 mm thick are laminated on both faces, exposed through high-resolution artwork and developed, then etched in a matched chemistry that is timed to leave the intended cone angle on every hole wall. Because the starting foil is grown rather than rolled, its grain is fine and uniform, which lets 5–500 µm apertures hold a consistent taper across a full panel.
For an electroformed mesh the detail that separates a usable screen from a rejects batch is hole-wall taper, and electroformed mesh chemical etching controls it through exposure balance and etch dwell. Etching from one face gives a single-sided cone for directional flow or release, while dual-side exposure produces a symmetric hourglass that keeps both faces at the same aperture size. Side-etch compensation of roughly 0.5–0.7 × thickness per side is built into the artwork, and the taper angle is verified on cross-sections so the release or filtration behaviour is set by design rather than by chance.

Manufacturing Process / Workflow (8 Steps)
- Artwork & Taper Design — Set the aperture land and choose single-side or symmetric taper, compensating side etch at about 0.5–0.7 × thickness per side.
- Foil Selection — Choose pure nickel for ductility or Ni-Fe for stiffness and low thermal expansion, and verify foil thickness and grain.
- Cleaning & Lamination — Laminate dry-film resist on both faces of the delicate electroformed foil under low pressure to avoid stretching.
- UV Exposure — Expose top and bottom artwork with the chosen offset so the two etch fronts meet at the designed taper angle.
- Development — Wash out unexposed resist and inspect the fine lands under magnification for any bridging or scumming.
- Etching — Spray the matched etchant for a controlled dwell, stopping when the cone angle and aperture size reach target.
- Stripping & Finish — Strip resist, neutralize, then apply bright/matte finish, flash plating or release coating and frame if required.
- Inspection & Packaging — Measure aperture, pitch and taper angle on sectioned coupons, then pack flat between protective liners.
Core Advantages
- Controlled wall taper: Cone angle is set by exposure offset and dwell, so 3°–20° tapers are selectable on the same foil.
- Fine grain, fine apertures: Electroformed foil holds 5 µm openings and 10 µm webs that rolled stock cannot keep.
- Symmetric or one-way release: Dual-side etching gives an hourglass for even flow; single-side gives a directional cone for easy demoulding.
- Aperture accuracy at ±3 µm: Compensated artwork keeps both faces on size, so the effective opening is predictable.
- Stress-free flat screens: Grown foil carries little residual stress, so the mesh stays flat after framing and handling.
- Taper by design: electroformed mesh chemical etching sets the cone angle in artwork and dwell, so a screen can be tuned for release, shadow or flow without a new mandrel.
Typical Applications
- Precision shadow masks: Nickel masks for deposition and evaporation where taper controls edge definition.
- Encoder and optical grids: Fine meshes with symmetric walls for consistent light transmission.
- Microfiltration and sieving: 5–100 µm apertures with a taper that eases particle release and backflush.
- Fuel-cell and battery meshes: Ni or Ni-Fe screens used as flow fields and current collectors.
- Stencil and printing screens: Tapered apertures that improve paste or ink release at fine pitch.
- RF and EMI shielding: Lightweight conductive meshes with controlled open area and flatness.
Design Notes & Process Considerations
- Taper specification: State the cone angle, which face is the small opening, and whether the wall is single- or dual-sided.
- Aperture versus foil: Keep aperture at least 1.2 × foil thickness, or the cone closes before the etch front meets.
- Compensation: Give the etch factor, typically 0.5–0.7 × thickness per side, and let a test coupon fix the final value.
- Measurement method: Agree how taper is measured, by cross-section, optical or functional flow, so both sides judge it the same way.
- Handling thin foil: Electroformed foil below 0.05 mm stretches easily; specify carrier frames and low-contact handling.
- Flatness and framing: electroformed mesh chemical etching parts should be tensioned on a frame with flatness per 100 mm called out.
