Custom Speaker Mesh Etching for Acoustic Mesh

Overview

Custom speaker mesh etching is the photochemical way to build acoustic mesh, where thousands of round, hex, slot or micro-perforations are dissolved through a thin metal foil to a controlled open-area ratio instead of being punched or woven. A photoresist mask is laminated, exposed and developed on the sheet, and a matched etchant opens every aperture at once, so holes stay round, edges stay burr-free and the web between holes keeps its designed width. Stock is typically 304/316L stainless steel, 5052 aluminum, C1100 copper or titanium, from 0.05 mm to 0.30 mm thick.

Because custom speaker mesh etching is driven by artwork, the hole pattern, pitch and open-area ratio are tuned to the acoustic target: a higher open area (up to about 60%) lowers airflow resistance and sound loss, while a denser web protects the driver from dust and impact. Hole diameters from 0.10 mm and webs down to 0.08 mm hold ±0.01 mm on diameter and ±0.02 mm on position across the whole panel, so one grille matches the next in both transmission and appearance. Coloring, coating, adhesive backing and lamination to a dust filter follow on the same line.

  • Tolerance: ±0.01 mm on hole diameter, ±0.02 mm on hole position, ±0.02 mm on outline
  • Minimum Feature: 0.10 mm hole diameter, 0.08 mm web, 0.15 mm slot length
  • Surface Options: bead blast, brush, anodize / e-coat color, PVD, adhesive backing, dust-filter lamination
  • Compliance: ISO 9001 process control, RoHS/REACH material traceability

Manufacturing Process / Workflow (8 Steps)

  1. Artwork & Open-Area Check — Convert the grille drawing to a hole array, compute the open-area ratio against the acoustic target, and set etch compensation for the chosen foil.
  2. Material Selection — Choose 304/316L stainless for durability, aluminum for low weight, copper or titanium for special acoustics, and confirm the coil flatness.
  3. Cleaning & Lamination — Degrease and laminate dry-film resist on both faces so the dense hole array develops cleanly.
  4. UV Exposure — Expose both sides through high-resolution film, aligning the pattern to the part outline and any logo cut-outs.
  5. Development — Wash out unexposed resist to open every aperture, then inspect the web for pinholes or blocked holes.
  6. Etching — Spray etchant matched to the alloy, controlling time and conveyor speed so holes reach full opening without widening the web.
  7. Stripping & Finishing — Remove resist, neutralize, then bead blast, anodize, e-coat, PVD or apply adhesive and a dust-filter layer.
  8. Inspection & Packaging — Measure hole diameter, open area, flatness and color against the approved sample, then pack on liner or in trays.

Core Advantages

  1. Tuned open area: Open-area ratios from 30% to 60% are set by artwork, so airflow resistance and sound transmission hit the target without trial tooling.
  2. Clean, burr-free apertures: Chemical opening leaves no punch burr or torn edge, so holes do not whistle at high SPL and do not snag dust wipes.
  3. Any hole pattern: Round, hex, slot, oblong or graded micro-perforation arrays are all one film, with no woven-mesh seam or tooling limit.
  4. Flat and formable: The foil stays flat after etching, so grilles bond evenly to curved housings and can be formed after the holes are opened.
  5. Repeatable acoustics: Every panel etches at the same rate, so hole diameter and open area stay consistent from sample to mass production.
  6. Acoustic and cosmetic freedom: Custom speaker mesh etching combines hole geometry, open area and finish in one artwork, so a single part satisfies both the transmission curve and the brand color.

Typical Applications

  • Smartphone earpiece & speaker grilles: Fine micro-perforated 0.08 mm stainless with a dust-filter laminate.
  • TWS earbuds & headphones: Small formed mesh covers with graded hole density for vent balance.
  • Bluetooth & smart speakers: Large-area hex or round-hole grilles anodized to the product color.
  • Automotive speaker covers: Durable 316L mesh with e-coat finish for door and dashboard grilles.
  • Laptop & display grilles: Slim aluminum mesh with oblong slots for thin-bezel designs.
  • Wearables & hearables: Micro mesh for watch speakers and acoustic vents with water-resistant backing.

Design Notes & Process Considerations

  1. Open-area target: State the target open-area ratio and the acoustic transmission loss; these drive hole diameter, pitch and web width together.
  2. Web versus thickness: Keep the web at least roughly 1 × material thickness, or fine arrays may undercut and merge during through-etching.
  3. Hole geometry: Name the hole shape and stagger; hex and staggered round arrays give higher open area than square-pitch holes.
  4. Flatness and forming: If the grille is formed or bonded to a curve, call out flatness per 100 mm and form the part after etching.
  5. Finish and color: Specify the coating system and color reference; dark e-coat or PVD reduces the visible contrast of the hole array.
  6. Backing and filtration: Declare adhesive grade, dust-filter layer and any hydrophobicity requirement so acoustics are not shifted by the laminate.
