Custom Copper Speaker Mesh for Custom Components

Overview

Custom copper speaker mesh uses photochemical machining to cut uniform acoustic apertures into thin copper sheet without mechanical force or a stamping die. A photoresist mask is exposed with the hole array, developed, and the unprotected metal is dissolved in a copper-matched etchant, so hole diameter, pitch and open area are set by the artwork and etch time rather than by tool pressure. Typical substrates are C1100 and C1020 oxygen-free copper, supplied between 0.05 mm and 0.3 mm. Because the process is chemical, the mesh leaves the line flat and burr-free, with no rolled edges, die wear or heat tint that would scatter sound or shed particles into a driver.

For buyers, this process solves three recurring problems. Thin copper work-hardens and curls under a punch, and every new hole pattern needs a new tool; acoustic grilles need high open area with tight hole-to-hole consistency so sound transmission stays even across the band; and copper tarnishes, so a finish must be specified without closing the fine holes. Chemical machining forms every aperture on a sheet at the same rate, holding hole size and strand width from the first sample through volume production, while copper's conductivity and warm appearance suit both shielding and visible grille designs.

Parameter Window

  • Available Materials: C1100/C1020 oxygen-free copper; also brass, 304/316L stainless and nickel for mixed builds
  • Material Thickness Range: 0.05–0.3 mm
  • Tolerance: ±0.02 mm on hole diameter, ±0.03 mm on strand width
  • Minimum Feature: 0.12 mm hole diameter, 0.10 mm strand width
  • Surface Options: anti-tarnish passivation, nickel plating, spray coating, adhesive backing, ultrasonic cleaning
  • Compliance: ISO 9001 process control, RoHS/REACH material traceability

Manufacturing Process / Workflow (8 Steps)

  1. Artwork & Nesting — Convert the hole array to vector art, check the hole-to-thickness ratio, and plan sheet layout with shared registration marks.
  2. Material Certification & Prep — Verify copper grade, mill certificate and thickness, inspect for scratches and flatness, then shear to exposure size.
  3. Cleaning & Lamination — Degrease and laminate dry film resist under matched heat and pressure so no bubbles sit under fine strands.
  4. UV Exposure — Expose through high-resolution film with the array registered to the sheet edge for panel-level aperture consistency.
  5. Development — Wash out unexposed resist to open the hole areas, and inspect for under-developed residue that would block etching.
  6. Controlled Etching — Spray copper-matched chemistry, tuning time, temperature and conveyor speed to hold sidewalls and avoid strand thinning.
  7. Stripping & Finishing — Remove resist, neutralize, then apply anti-tarnish passivation, nickel plating or spray coating without bridging fine holes.
  8. Inspection & Packaging — Measure hole size, strand width and open area on a vision system, verify flatness, then pack on liner or in clean trays.

Core Advantages

  1. Burr-free acoustics: Chemical removal leaves no rolled edge or burr, so airflow and sound transmission stay stable and no particles reach the driver.
  2. No die cost: Each new hole pattern is a new film, keeping prototypes and frequent revisions economical without a stamping tool.
  3. High, even open area: 0.12 mm holes and 0.10 mm strands form together across a sheet, giving uniform acoustic transparency and low distortion.
  4. Conductive shielding: Copper's conductivity lets the mesh double as an EMI and grounding layer, useful in smart speakers and in-vehicle audio.
  5. Stress-free flatness: With no shear or heat input, thin foil stays flat, so adhesive bonding to a curved housing will not lift or wrinkle.
  6. Finish without clogging: custom copper speaker mesh can be passivated, plated or painted with a film thin enough to keep the fine apertures fully open.

Typical Applications

  • Smart speaker grilles: Visible face meshes that balance open area, dust blocking and a warm copper finish.
  • In-vehicle audio: Door and dashboard speaker covers where a conductive mesh adds EMI shielding.
  • Earphone and headset guards: Fine acoustic meshes over drivers that need uniform holes at small size.
  • Microphone windshields: Thin copper guards that pass sound while blocking dust and moisture ingress.
  • EMI shielding vents: Enclosure windows that ventilate and ground in the same part.
  • Decorative acoustic panels: Perforated copper fascias for appliances and architectural audio with consistent hole patterns.

Design Notes & Process Considerations

  1. Hole-to-thickness ratio: Keep hole diameter at or above material thickness; too small a hole distorts from undercut and thins the strand.
  2. Open-area callout: State hole diameter, pitch and open-area percentage, and define round, square or hex arrays rather than only a mesh count.
  3. Acoustic target: Note the transmission-loss or airflow figure the grille must meet so open area and hole shape can be tuned to it.
  4. Nesting and tie bars: Leave enough tie bars and process borders, and specify the final cut method so thin webs survive stripping and cleaning.
  5. Finish thickness: Cap plating or coating thickness so fine holes are not bridged, and call out anti-tarnish needs for bare copper.
  6. Adhesive and backing: With custom copper speaker mesh, define liner type, adhesive grade, flatness and cleanliness if the part is bonded to a housing.
