Overview
A custom copper bracket is made by photochemical machining from flat copper stock, so mounting holes, slots, bend reliefs and stiffening ribs are all formed in the same chemical step instead of being drilled, punched and deburred one by one. C1100, C19400 and C7025 copper are common, in thicknesses from 0.3 mm to 2.0 mm, with half-etched fold lines that let the part be bent by hand or in a simple fixture without a stamping die. Because the process is chemical, the copper keeps its temper and conductivity, holes stay burr-free, and the bracket leaves the line flat and ready for tin, nickel or silver plating.
For a buyer, a custom copper bracket is usually a strength and assembly problem as much as a conductivity one. Hole position, slot width and rib depth decide how the part carries a load and how it seats on a PCB or chassis, so the drawing should call out mounting-hole tolerance and flatness explicitly. Etching holds ±0.05 mm on hole position and allows half-etched steps that add stiffness without a welded or riveted reinforcement. Prototypes come off the same film as production, so a bracket that passes a fit check in the sample stage repeats identically at volume, with no tooling charge to absorb.

Manufacturing Process / Workflow (8 Steps)
- Drawing & Load Review — Check the bracket layout for mounting-hole position, load path and bend allowance against the assembly drawing.
- Material Selection — Pick C1100 for conductivity, C19400 or C7025 for spring strength, and phosphor bronze for repeated flexing.
- Cleaning & Lamination — Degrease the sheet and laminate thick dry film able to stand the longer etch time of 1-2 mm copper.
- Exposure — Expose the hole, slot and half-etch artwork through registered film; step-and-repeat for panel yield.
- Development — Open the through-cut areas and inspect the half-etch regions for uniform resist before etching.
- Etching — Etch in cupric chloride with two-stage dwell so through features finish while ribs retain the target residual thickness.
- Stripping & Forming — Strip resist, plate if specified, then bend on the half-etched fold lines and verify the included angle.
- Inspection & Packing — Gauge hole position, flatness and rib depth, then pack in trays that protect the bent flanges.
Core Advantages
- Strength without hardware: Half-etched ribs and folded flanges add stiffness in the same blank, so no welded or riveted reinforcement is needed.
- Accurate mounting holes: Hole position holds ±0.05 mm, so the bracket drops onto locating pins and threaded inserts without reaming.
- Burr-free and flat: Chemical removal leaves no rolled edge, so the part seats flush on a PCB and does not short adjacent traces.
- Conductivity preserved: No heat or work hardening means C1100 keeps its rated conductivity for grounding and current-carrying parts.
- No tooling charge: A new bracket is a new film, so short runs, spares and design revisions stay economical.
- Prototype-to-volume repeat: The sample and the production run share one artwork and one etch recipe, so fit checks carry over unchanged.
Typical Applications
- Power electronics: Busbar supports and grounding brackets that carry current and locate heavy components on a chassis.
- RF and shielding: Shield-can mounts and grounding tabs where a flat, burr-free contact face is required.
- Battery packs: Cell interconnect brackets and BMS mounting plates in plated copper.
- LED and lighting: Heat-spreading brackets that double as mechanical carriers for LED modules.
- Industrial controls: Relay, terminal and connector mounting frames with half-etched bend lines.
- Telecom hardware: Rack-mounted card guides and EMI gasket carriers in stiff C19400.
Design Notes & Process Considerations
- Mounting-hole callout: For a custom copper bracket, dimension mounting holes from a common datum and state position tolerance; scattered dimensions cause fit drift.
- Thickness versus stiffness: Above 0.8 mm, add half-etched ribs rather than thickening the whole blank, which saves weight and etch time.
- Bend allowance: Half-etch fold lines should retain 30-50% of stock thickness; too deep cracks on bending, too shallow springs back.
- Hole-to-edge distance: Keep at least 1.5 × thickness from a hole to a free edge so the ligament does not tear under torque.
- Plating and fit: Allow for plating thickness on locating holes and specify whether holes are measured before or after finish.
- Flatness and packaging: Call out flatness per 100 mm for surface-mount brackets and use trays that support the formed flanges.
