Custom speaker grills (also spelled speaker grilles) manufactured by photochemical etching are high-precision metal mesh covers for audio devices. Different from woven wire mesh and punched mesh, speaker grilles are etched directly from solid thin metal foil. The aperture shape, hole size, pitch and open area can be fully customized to balance acoustic permeability, structural strength and decorative appearance. The etched grilles stay flat with consistent hole geometry across the whole sheet. Common materials include 304 / 316L stainless steel, nickel, aluminum, copper. Thickness ranges from 0.03 mm to 1.0 mm. Available hole types: round, square, slot, custom decorative patterns and brand logo cutouts. Step-by-Step Etching Workflow for Custom Speaker Grills

  1. DFM & Artwork Design ReviewEngineers check vector artwork, calculate open area and acoustic transmission performance. Optimize hole layout, adjust rib width to guarantee sufficient structural strength while maintaining good sound permeability. Undercut compensation is added to keep clean and sharp edges for holes and decorative patterns.
  2. Surface Pre-treatmentMetal foil undergoes alkaline degreasing, rinsing and oxide removal. Eliminate oil, fingerprints and surface contaminants to ensure stable photoresist lamination and uniform etching effect.
  3. Dry Film Photoresist LaminationUV-sensitive dry film is laminated on both sides of the metal sheet under controlled heat and pressure to form a uniform protective mask.
  4. UV Exposure & DevelopmentUV light transfers the custom speaker grill pattern onto photoresist. The developer washes away resist on hole areas, exposing bare metal for etching; protected areas remain as mesh ribs and outer frame.
  5. Chemical Etching (Core Step)Specially matched etchant selectively removes exposed metal to form through holes. Double-sided etching ensures symmetrical hole walls. No mechanical stamping force, so the thin metal grill will not deform. Decorative cutouts and brand logos can be etched together with the mesh in one process.
  6. Resist Stripping & Multi-stage CleaningStrip off photoresist mask, followed by DI water rinsing to remove residual etching chemicals.
  7. Optional Post-processingSecondary processes available: passivation, electroplating (nickel, gold), brushing, matte finish, PVD coating, bending, stamping forming, adhesive backing and frame assembly.
  8. Dimensional & Appearance Inspection + PackagingInspect aperture dimension, open area, flatness, edge quality and cosmetic appearance. Microscope inspection for micro holes before packaging.

Design Limitations & Notes

Etching is isotropic, side undercut needs to be considered in DFM. Minimum hole size is generally restricted by material thickness. Too high open area will weaken mechanical strength, reinforcing ribs should be added if needed. If 3D deep drawn curved speaker grills are required, etching plus subsequent forming process is recommended.
